How to Clean an HVLP Spray Gun: Strip, Flush and Rebuild Intervals

Flushing after every session is the minimum, not the maintenance. A gun needs the air cap and fluid nozzle pulled and soaked roughly every 8 sprayed hours, a full strip every 40, needle packings around 100 to 150, and a matched needle-and-nozzle set somewhere between 300 and 500. Miss the packings and the gun starts dripping; miss the cap and the pattern goes lopsided.

Flush at the end of every session. Pull the air cap and fluid nozzle and soak them every 8 or so sprayed hours. Strip the gun completely every 40. Replace needle packings at 100 to 150. Replace the matched needle and nozzle set somewhere between 300 and 500, sooner if you shoot a lot of primer.

That is the whole schedule and most owners are doing only the first item. Which is why so many guns that are cleaned religiously still spray a lopsided pattern at year three — the flush keeps the fluid passage clear and does nothing whatsoever for the air cap, the packings or the air-valve seal.

A gun is a wear item with consumables in it, and the parts that decide pattern quality are all cheap. A needle packing costs less than a can of reducer. An air cap costs a fraction of a new gun and restores a pattern that no amount of cleaning will fix.

Sprayed hours means trigger-pulled hours, which is a much smaller number than shop hours. A twenty-door kitchen is roughly three to four hours of actual spraying. Most home users take a year or more to reach the 40-hour full-strip interval; a production cabinet shop hits it in a fortnight.

  1. Five levels, and what each one is actually for

    Level one is the flush. Solvent through the fluid passage until it runs clear, cup wiped out, exterior wiped down. It stops the coating curing inside the gun. That is all it does.

    Level two pulls the air cap and fluid nozzle and soaks them. This is the level that keeps the pattern symmetrical, because the horn holes in the air cap are tiny and a partial blockage in one of them throws the fan sideways in a way that looks exactly like a fluid problem.

    Level three adds the needle. Out, wiped, packings inspected and lubricated. Dried coating on the needle taper is what makes a gun drip after you release the trigger, and dry packings are what make the needle stick and the trigger feel notchy.

    Level four is the full strip — every removable part out, soaked, dried, reassembled with the right lubricant in the right places. This is the level that catches the things you cannot see: a swollen air-valve O-ring, a scored needle taper, a fluid nozzle seat that has picked up a burr.

    Level five is renewal. Packings, seals, and eventually the needle-and-nozzle set. These are scheduled replacements, not repairs, and treating them as repairs is how people convince themselves a good gun is worn out.

  2. The schedule

    Pattern test results in the last column are the fan shot on masking paper at 8 in before and after the service level, taken from guns that had actually reached the interval rather than guns serviced early. They are the reason the schedule exists.

    Track sprayed hours, not calendar time, and log them on tape stuck to the gun case. Then work down this table and do whichever level you have reached.

    Two numbers deserve emphasis. The full strip at 40 sprayed hours is the interval most owners skip entirely, and it is the one that produced the biggest measured pattern improvement — a 12 percent fluid delivery recovery and a fan that went from visibly heavy on one side to symmetrical. The inline filter at 15 to 25 hours is the cheapest item in the table and the one whose neglect causes the defect people most often blame on the gun.

    If you only add one thing to what you already do, add the air cap soak at level two. It takes fifteen minutes and it fixes more pattern complaints than everything else combined.

  3. Solvent by chemistry, because the wrong one turns a seal to jelly

    Gun seals are made from specific elastomers chosen to resist specific solvents. Soak a gun designed around solventborne work in a strong lacquer thinner for a week and you will find the O-rings swollen and the packings soft. Soak a waterborne-capable gun in the same thing and you may get away with it, because those guns usually run stainless passages and more resistant seals.

    The flush window column matters more than anything else here. It is how long you have before the coating starts to set inside the gun, and for catalysed materials it is the pot life, full stop. Miss it on a 2K clear and you are not cleaning a gun, you are excavating one.

    Match the flush to the chemistry in the cup, and start the clock at the flush window rather than when you finish the job.
  4. Things that wreck a gun faster than never cleaning it

    • Dropping the whole gun in a solvent bath. The air passages fill, the packings soak, the seals swell and solvent sits in cavities you cannot reach to dry. Clean the parts, not the assembly.
    • Clearing an air-cap hole with a drill bit, a wire or a needle file. Those holes are precision-drilled and their diameter is the pattern. Once you have opened one, the fan is permanently biased and the only fix is a new cap. Use the nylon brush kit or a wooden toothpick.
    • Reassembling the fluid nozzle without the needle retracted. Pull the trigger while you seat the nozzle so the taper is out of the way, otherwise you are driving the needle point into the seat and marking both.
    • Over-tightening the fluid nozzle. It seats on a taper and it wants firm, not heroic. A cracked nozzle from over-torque is a common and entirely avoidable failure.
    • Petroleum lubricant on the packings of a gun that will spray waterborne. Use the maker's gun lube, which is formulated not to contaminate the coating. Anything silicone-based anywhere near a spray gun is an invitation to fisheyes for the next six months.
    • Leaving the gun pressurised with coating in it overnight because you will finish in the morning. You will not, and the pot life does not care about your plans.
    • Storing the gun with the cup lid tight. Trapped solvent vapour works on the seals. Store it dry, assembled loosely, hanging or on its side.
  5. Reading the pattern test

    Shoot a single quick burst on masking paper at 8 in with the fan fully open. What you want is a symmetrical ellipse, denser in the middle, feathering evenly at both ends. Then shoot a full stripe with a steady pass and look at the edges.

    A pattern heavy on one side, or bent, is nearly always the air cap — one horn hole partly blocked or damaged. Soak first, then replace if it survives the soak. A pattern with a split or hollow centre is usually too much air relative to fluid, or a fluid nozzle that has picked up damage on its seat. A crescent or banana shape points at the cap again.

    Tails at the top and bottom of the ellipse with a starved middle mean the coating is not fully atomising: too thick, too little air, or a fluid tip too large for the material.

    A drip from the tip after you release the trigger is the needle not seating, and there are only three reasons — dried coating on the taper, a worn matched set, or a packing so tight the needle is not returning. Check them in that order, because the first is free.

    Do the test before and after every service level and keep the papers. Six months of pattern papers in a folder tells you exactly how fast your gun wears with your coatings, which no schedule written by someone else can.

  6. Consumables worth having on the shelf

    A spare needle packing set, a seal and O-ring kit, and one spare air cap for whichever gun you use most. Between them they cover the majority of pattern faults and every one of them is a part that fails on a schedule rather than a surprise.

    A nylon brush kit is essential and costs almost nothing. So is a small parts basket so you stop losing the fluid-knob spring, which is the part everyone loses.

    Buy the needle and nozzle as a matched set, never separately. They are lapped together and a new needle in an old nozzle will not seal properly, which produces the exact drip you were trying to cure.

    Skip the ultrasonic cleaner unless you run several guns. They work, they are pleasant to use, and for a single gun serviced properly they solve a problem you do not have.

  7. Airless guns run a different clock entirely

    Nothing above transfers cleanly to an airless. The wear item is the tip, and it wears fast — a carbide orifice sprayed with a heavily filled coating can grow measurably inside 40 to 60 gallons, and the fan narrows before anything else tells you.

    The rule most airless operators use: when the fan width at 12 in has dropped by about 25 percent from new, the tip is done. A .015 tip rated at 12 in that now sprays 9 is laying substantially more film per pass than you think it is, and it is costing you material every hour.

    The gun filter and the manifold filter want checking every session, and the packings on the pump itself are the scheduled item — typically at the interval the maker publishes in gallons rather than hours.

    Flushing an airless is not optional in the way it half is on a cup gun. Dried latex in a pump is a repair bill, and the difference between a rig that lasts a decade and one that lasts two seasons is almost entirely whether it was flushed and stored with the right fluid in it.

  8. What a properly kept gun feels like at year three

    The trigger has the same short, clean break it had new. The needle shuts off instantly with no drip and no hesitation. The fan opens to full width and the pattern is symmetrical enough that you stop checking.

    Most owners find the tell is the shut-off rather than the pattern. A neglected gun develops a lag — you release the trigger and a small amount of coating keeps coming, which shows up as a heavy spot at the end of every pass and gets blamed on hand speed for months.

    None of the maintenance above is difficult. The full strip is 35 minutes with a cup of coffee and a parts tray. What makes it hard is that a gun degrades slowly enough that you adapt to it without noticing, and by the time you are certain something is wrong you have been compensating for a year.

    That is the argument for intervals rather than symptoms. Service it on hours and you never get the chance to adapt.
